The 95/5 Cotton-Elastane Batch That Shrank 11.4% — and What It Taught Me About Quality
It Started With a Wash Test
It started with a wash test. Actually, it started with a shortcut. The wash test just exposed it.
I'm a quality compliance manager at Vardhman. In practical terms, that means I review finished yarn and fabric lots before they leave our warehouses—roughly 200+ lots a year. In 2024 I rejected around 4% of first-time deliveries for dimensional problems. Shrinkage, twist, skew. That number is not a source of pride; it's experience.
The trouble began with a repeat order. A garment manufacturer we have worked with for years reordered the same 95% cotton / 5% elastane single jersey they had bought the previous season. Same fabric, same spec, same finish. The message felt like a favour—easy and predictable.
It should have been routine. It wasn't.
Our internal protocol says every cotton-elastane lot gets a home-laundry dimensional test before bulk dispatch. I have enforced that protocol since I introduced it in 2022. But the lab was running four days behind, the dispatch bay needed clearing, and the order was a repeat. "What are the odds," I said, "that this behaves differently from the last three batches?" We agreed to ship and test the next lot instead.
Let me tell you what the odds were: 100%. That was the one time it mattered.
Two days later, the customer's lab emailed us. The subject line asked, "Does 95 cotton 5 elastane shrink?" The body of the email was not a question. They had washed three samples from our lot at 40°C and tumble dried them low, exactly as our care instruction recommended. Length shrinkage: 11.4%. Our internal ceiling was 5%.
My first thought was that the number was a typo. When I say that, I do not say it lightly—I've seen badly finished cotton move 6%, even 8% in a loose knit. 11.4% means the fabric was carrying tension it never got to release. We pulled retain samples from the same lot and tested them ourselves: 10.8%. Not a typo.
What 5% Elastane Does—and Doesn't Do
People often think the elastane acts like a rubber band, holding the cotton in shape. Less cotton, less shrink. It's a tidy theory. It is also wrong.
Elastane gives stretch and recovery. It does not stop cotton from absorbing water. Cotton fibres swell when wet, yarns relax, and if the fabric has not been stabilised in finishing, it contracts. In some cases elastane makes the problem worse: if it was heat-set while under tension, it remembers that tension and pulls the construction back once water and mechanical action let it move.
So the honest answer to "does 95 cotton 5 elastane shrink?" is yes—if the fabric wasn't properly stabilised. The 95% cotton part can shrink on its own, and the elastane won't save it. If the fabric is well finished, you can usually hold shrinkage under 5% with normal care. Our blend wasn't the problem. Our process was.
How We Found the Real Lesson
Once the customer sent the test results, our lab did what it should have done six days earlier. We split retained fabric into three groups: the shipped lot as-is; pieces we ran through an extra relaxation and compacting pass; and a 100% cotton version of the same knit as a control.
The numbers told a story:
As-shipped fabric: 10.8% length shrinkage after washing.
Same fabric after proper compaction: 4.2%.
The 100% cotton control, processed the same way: 6.1%.
The fibre content set the baseline; the finishing process determined the outcome. That is a distinction most buyers never see. Most buyers focus on the hand feel of the fabric when it arrives and completely miss what happens to it after the first wash. I was guilty of that too, just from the production side.
This is also why I have a grudging respect for the FTC care-labeling rule. Under 16 CFR Part 423, manufacturers are responsible for care instructions that match how a product will behave. "Machine wash cold, tumble dry low" is not a suggestion. It is a promise. And no one should make that promise without a wash test behind it.
The whole episode reminded me of something our senior textile technologist once said during a pre-production meeting for a winter capsule: "Nobody holds a cashmere knit fabric and asks whether it can shrink. People know cashmere is delicate. They assume cotton and elastane are foolproof." He was right. A cashmere knit fabric will felt and shrink in the wrong wash. A cotton jersey will shrink if the mill skips the right step. Both respond to process and care. The difference is expectation.
What This Taught Me About Yarn
The same principle applies to knitting yarn. Every week, someone asks for Vardhman Cotton Plus product info and reviews, and the first question is almost always about washing. Will it shrink? Will the garment keep its shape? It's a fair question—but the answer is never just about the fibre name.
A cotton garment will shrink if it is washed and dried aggressively. Acrylic behaves differently in water, but it has its own sensitivities to heat and friction. Even Vardhman knitting yarn, for all the care we put into spinning it, cannot bypass the laws of fibre chemistry. What it can do is come with clear specs and honest guidance so knitters know what to expect.
I rarely trust a one-star review that doesn't mention the wash conditions. The same is true in reverse: a glowing review is not product info. The actual product info is on the ball band, in the care label, and in the lab report behind it.
I also understand why many home knitters avoid acrylic. For years, my only reference to the word was an at home acrylic nails kit my sister kept in the bathroom. Nail acrylic is not textile acrylic—they share a name more than they share chemistry. But I understand the hesitation. It's tempting to judge a material by its cheapest association.
That sort of thinking has changed in our industry. What was true about acrylic yarn in the 1980s is not true about a well-made modern acrylic knitting yarn. Cotton yarns have improved too. But some fundamentals have not changed: if a material absorbs water, it can move. If a fabric is sold as easy care, it should be tested as easy care. Those principles are not old-fashioned. They're the difference between a quality product and an accident waiting to happen.
What Changed After the 11.4% Test
We did not lose the customer. They let us re-finish the fabric and re-test it. The final lot, after an additional relaxation and compacting pass, measured 4.2% length shrinkage. It shipped ten days late. The redo, including freight and the customer's line downtime, cost us around $22,000.
I keep that number in mind every time someone asks for a quick approval. Quality lessons are expensive when you buy them this way. The cheaper lesson is to ask one extra question before you trust a fabric or a yarn: was it tested? Was it washed, measured, and verified under the conditions the end user will actually use? If the answer is no, you're not buying a product. You're buying an assumption.
Does 95 cotton 5 elastane shrink? If it is properly finished and cared for as labelled, it doesn't have to. If the process is skipped, yes—sometimes by a lot. The secret isn't in the fibre. It's in the testing.
